I think the lost interest in the fact that they promise a truck at a certain price and the release at quite a bit more and many won’t spend that kind of money or at that point over 5 years gas is cheaper to run even with all maintenance and such.

If using aluminum I would drop to 2awg , after the disconnect which should be short you can use 2awg copper or 3awg copper. My run is about 40ft of wire to the disconnect in my case.
Nope not at all, aluminum to the disconnect and copper to the charger since ford says no aluminum , probably more or less to cover themselves and possibly terminals not rated for aluminum expansion and contraction and the risk of loose terminals over time.

Not dangerous as it is the splines under load that slightly shift in the hub assembly , hence the metallic noise , nothing is loose per se just enough “play” to make the noise.
Like you said , no vibrations, etc , you are fine.
I think there was a service bulletin on this issue , involves them adding a washer to the cv nut, should cost you nothing . It’s like a metallic clunk when leaving a stop I believe.
