On April 15, a month prior to my last post at the above thread, I initiated a lemon law claim for my '23 Pro. At that point, I'd had had possession of the truck for a total of five weeks since January 25. What started out as a 12-volt failure, then a PTC heater failure, was then traced to a crack and failure in the high voltage cable that had existed since the factory. The HV failure had taken about 1 1/2 years to break apart enough so that when even a sprinkle of water got into the cable, the truck would shut down. Consulting with the tech, we both felt like there may be something deeper into the truck that might cause the truck to shut down. So to stay within the 2 years of purchase, I filed the Lemon claim.

Colorado had changed the Lemon Law a bit in August of '24, and since I had purchased the truck new in May '24 I was bound by the old law. I had already been in weekly communication with a Ford Proactive Roadside Customer rep, partly from my emails to Ford and with the help of Brian, not AI, on this forum. Ford had sent me a debit card in the amount of the monthly payment during the PTC heater problem since the truck was long in the shop waiting for the part.

Ford would not allow me to file the claim personally, so I contacted a lawyer. Once I had a lawyer, Ford cut me off from all communication with the Roadside rep. The lawyer filed forms with the Better Business Online, as instructed by Ford's team. The process does not move fast, so anyone filing a claim will need to exercise patience. Once the claim was validated, the process was turned over to a Repurchase Coordinator. I answered more questions and submitted more forms through my lawyer to the RC. I received my check at the dealer when I signed over the truck, nine weeks after initiating the claim. To be fair, Ford treated me well and reimbursed me for the bed mat, tonneau cover, trailer mirror extensions, and license/insurance. Ford deducted the expense for the 17,500 miles on the truck, but that was essentially offset by the Fed tax that was reimbursed. So, all in all, I was out of pocket about $600 for owning possibly the best truck I've ever driven...when it wasn't in the shop waiting for parts. I had made several long distance trips and had pulled a 5k trailer over several high mountain passes in CO, and had never had an ounce of regret until the problems started.

After the repurchase, I kept signed in to the Ford app just to see where the truck might end up. A couple of weeks later, the app alerted me several times one afternoon about a failure with the pro power onboard. A dealer in the midwest had purchased the truck and was now dealing with another problem. It's too bad, but fortunately it was now someone else's problem. Below are the last pics I took in the tech's bay. You'll see the orange high voltage cable, which is essentially the main wiring harness for the truck.

Thanks very much for the detailed follow-up. Too often folks post something and then just disappear.

Sorry you had to go through all of that. First I’ve read about that specific issue, but things happen.

Although painful, I’m really glad to hear that you got it resolved. Sounds like Ford stepped up and did the right thing, especially covering all of your accessories.

So are you going to replace it with another Lightning? Agree that it’s one of the best vehicles I’ve ever owned. Best of luck with whatever you do!

Thanks for documenting this. Quite an ordeal.

Besides the nick in the sheath visible in your first thread, I can see a couple other places in your new picture where the sheathing and even the insulation has some damage.

Amazing, in a bad way.

The new owner of your old truck now has PPOB issues, and the PPOB wiring is fairly exposed under the bed near the rear driver's side wheel in these trucks - there have been some posts about problems/damage with that wiring and PPOB failures.

From the posts about these wiring issues, and from looking under my own 2023 Pro, it seems clear to me that Ford did not do a great job with the placement and protection of the wiring on the Lightning. It is too easily subject to damage (from road debris or rodents), water intrusion, and accidental connector disconnects.

Same goes for some of the all-important battery cooling 'plumbing.'

By contrast, if I look under my 2012 Nissan Leaf EV, I will not see any exposed wiring. Everything is protected by metal plates. And after I had owned the Leaf for a few months, they even installed an addition skid plate to add more protection to the battery pack at no charge.

What was Ford thinking leaving so much exposed wiring and plumbing under the Lightning?

I'm not replacing the Lightning at this time since the ICE Silverado is still running well. Right now, I'm waiting to see the release of the Telo, which doesn't have near the load capacity but is really just meant to do daily chores and with the additional cap could be a great camper, plus it parks in the space of a Mini. Check out the Telo, if you haven't already done so. As for Ford, when I had my ACL repaired people would come out of the woodwork to tell me their knee surgery stories which always made me grin. When the Pro died at the ski resort on my day to volunteer with Vets, several people told me of their problems with Ford software. Within a week, I had a dozen or more people tell me about their long wait for parts and issues with downloads. So, at this time I'll just grin and wait awhile before venturing into another Ford.

That wouldn't be isolated to ford. I waited 5 weeks at the beginning of this year for a MGU (fancy alternator) for the stupid e-torque system in a 2020 Ram. Luckily it was covered under the emissions warranty as I just past the standard (at the time) 5yr/60k mile warranty. Doesn't seem GM is exactly exempt to delays either.

Understood and I get it.

I'm part of about a dozen or so ICE and EV forums and TBH, there isn't one manufacturer that doesn't have issues. Some are much more problematic than others of course, but with all of the tech and bean counters trying to squeeze every penny, building a modern vehicle has gotten über complicated. When corners are cut it's apparent. Based on years of online owner feedback, compared to a number of other companies, Ford's doing a pretty decent job IMHO.

I just noted an update from Telo where they're claiming an 8000lb tow limit on it. Given the non-max tow Lariat is 7500lbs, I have some doubts about Telo's numbers. It agree that it looks like an interesting small truck, I wouldn't mind taking it for a test drive.
